Ben Shelton made it nine wins in a row as he outfoxed Jiri Lehecka to reach the quarter-finals.
The American came up clutch late in the each set to secure a 6-4 6-4 success and make it 16 victories from his last 18 matches.
The Toronto champion will now battle world number three, Zverev in the last eight after the German prevailed when Karen Khachanov retired at 7-5 3-0 down.
This will be a fourth meeting between the pair and Zverev has come out on top in all three previous occasions across all three surfaces.
The third seed beat Shelton in the Munich final earlier this year and also triumphed on the grass of Stuttgart; winning both matches without dropping a set.
The American did take the opening stanza when they met at this tournament last year but ended up going down 3-6 7-6 7-5.
Will Shelton break his duck this time around? Well, the fifth seed is certainly in sizzling form and both players are likely to serve with real authority.
It could be decided right at the business end of the sets and don’t be surprised to see a breaker or two. It’s a good shout that this will go the distance again but we also have a sneaky feeling for Shelton to make another breakthrough here.
